High Voltage PCB Design: Insulation Requirements Before Layout Rules
High voltage PCB design needs an insulation strategy before it needs a spacing number. Working voltage, repetitive peaks, transients, environment and the function of each barrier determine which requirements apply. A board that withstands a short factory test is not automatically suitable for continuous service in the complete product.
Use this page to prepare a requirements brief for qualified electrical and safety review. The worksheet organizes missing evidence; it deliberately does not calculate a universal safe clearance. For entered spacing margins against already approved requirements, use the IPC insulation review worksheet.

Describe each electrical boundary
Mark primary circuits, secondary circuits, protective earth, accessible metal and signal interfaces on the schematic and mechanical drawing. State which separations provide functional, basic, supplementary or reinforced insulation where those categories apply. Similar voltages can require different treatment when the consequences of a barrier failure differ.
Keep the voltage map tied to operating modes. Include expected steady state, repetitive switching excursions and specified transient conditions. A nominal DC bus label is not sufficient if a switching node repeatedly moves beyond it or a connector can introduce another potential into the assembly.
Select the governing requirements
Start with the applicable end-equipment standard, market and product architecture. General PCB guidance may support the design, but it does not replace the equipment-specific insulation review. Record the edition and the person or organization responsible for interpreting requirements.
TI's clearance and creepage seminar provides useful background on the variables involved. Apply its examples in their stated context. Do not copy a spacing from an unrelated power supply and treat the result as approval for medical, industrial or automotive equipment.
| Review item | What to establish |
|---|---|
| Insulation function | Identify barrier purpose and relevant circuits, metal and interfaces. |
| Requirement owner | Record applicable equipment standard, edition and approved interpretation. |
| Physical extremes | Include worst-case assembled air and surface paths. |
| Verification | Separate qualification, production tests and marking evidence. |
Distinguish air and surface paths
Clearance concerns separation through air. Creepage concerns the relevant surface path along insulation. Slots, grooves, board edges and component bodies can affect these paths differently. Draw the actual shortest paths and review the dimensions that remain after manufacturing and assembly tolerances.
Solder fillets, lead protrusion, screws and conductive debris can matter as much as the distance between ideal CAD polygons. A routed slot requires manufacturing details and mechanical review. Do not assume solder mask, coating or potting grants a particular spacing reduction without the applicable qualified system and standard basis.

Identify material and environment
Record altitude, expected contamination, moisture and condensation conditions, together with the material evidence used in the insulation assessment. A laminate family name does not establish the exact grade's tracking behavior or the performance of a processed assembly.
The environment inside a sealed or ventilated enclosure must be defined, not guessed from the product's marketing category. Cleaning, coating, connector sealing and maintenance can change the assumptions. Capture those assumptions in the release package so later changes trigger the right review.

Use the current inputs and keep the assumptions
Start with the physical boundary named above the inputs. Enter your own values, or select Load example to explore the labeled teaching case. Example mode stays visible after edits so an illustrative calculation is not mistaken for measured project data. Clear for my inputs removes the sample values and starts a separate record.
Generate the result after completing every field. Changing any input invalidates the previous output and disables its download until you calculate again. Read the limitations below the numbers: a geometric or arithmetic result does not qualify a material, approve a circuit or establish manufacturing capability.
Download the current result if it helps the review. The text file contains inputs, outputs, assumptions and the tool version. It stays on your device; attach it manually to an enquiry if useful. No CAD is uploaded or interpreted, and nothing is automatically inserted into the Contact form. You can request an engineering review without completing this tool.
| Input | What to establish before using it |
|---|---|
| Review reference | Use a nonconfidential scope or revision. |
| Applicable end-equipment standard and edition | Keep the actual record and any N/A justification; this is a self-report. |
| Working, repetitive-peak and transient voltage map | Keep the actual record and any N/A justification; this is a self-report. |
| Altitude, pollution and material-group evidence | Keep the actual record and any N/A justification; this is a self-report. |
| Insulation function and full physical barrier | Keep the actual record and any N/A justification; this is a self-report. |
| Agreed qualification and production test plan | Keep the actual record and any N/A justification; this is a self-report. |
| Next action / document reference | Nonconfidential reference only; not independently verified. |
Optional cost comparison from your own allowances
Use a quotation or a clearly labeled internal assumption for each input. Keep the quantity, construction and inspection scope the same when comparing alternatives. This uncalibrated planning model adds entered values; it contains no current market rates and does not issue a RAYPCB quotation. You can contact the team without completing it.
Entered material and process budget
Review the board construction itself
Internal copper separation, hole-to-hole relationships, resin systems, conductive-base isolation and assembly residues are distinct considerations. A surface spacing check does not inspect buried structures. If the design uses a metal core, show how plated holes and mounting features remain separated from that conductive core.
Use multilayer metal-core design for that construction question. Where power dissipation is high, compare thermal changes against the insulation strategy rather than thinning the dielectric solely to lower a thermal calculation. Mechanical, electrical and process teams should use one controlled stack drawing.
Specify the test and its purpose
Qualification, routine production verification and troubleshooting tests answer different questions. Agree the test type, connection points, conditions, acceptance criteria and records with the appropriate engineering authority. Do not select a test voltage from a generic website multiplier.
Testing also affects sensitive components and assembly handling. A bare-board test does not necessarily represent the finished PCBA, and a populated-board test may require defined configurations. This page does not provide an energized test procedure; it helps establish what the project documentation must contain.
Use the evidence brief without a false score
Mark each category open, evidence recorded or not applicable with a reason. A completed checkbox reports your documentation state. It does not verify the file, approve the barrier or replace an independent review. Keep the actual standard interpretation and construction evidence outside the worksheet.
The most useful output may be a short list of unresolved decisions: an unconfirmed material group, an incomplete transient specification or a mechanical clearance that changes after mounting. Resolve those items before freezing the layout instead of treating them as notes to be addressed after fabrication.
Send a bounded manufacturing enquiry
Provide the stack, voltage map, approved dimensional requirements, copper and hole data, coating scope, quantity and the test plan you need supported. State which details are fixed by the equipment design and which construction alternatives may be proposed.
Continue to power PCB manufacturing for the commercial construction discussion. RAYPCB can review submitted fabrication requirements; that review is separate from end-product certification. The optional cost worksheet uses your own allowances and does not price or authorize a high-voltage design.
Keep the insulation evidence connected to the product
Create a barrier schedule that identifies the circuits and accessible parts on each side, the required insulation function and the document that establishes it. Link this schedule to schematic nets and physical locations. A spacing table without that mapping can be applied correctly to the wrong boundary.
Review the assembled extremes, including component bodies, lead forming, solder, hardware and surface condition. The relevant path may change between a bare board and the finished product. Where coating, potting or a special material is part of the assumption, include its qualified process and verification evidence.
Treat design qualification and routine production checks as separate activities with explicit acceptance criteria. A successful test result proves only what that test and configuration support. Keep responsibility for equipment-level safety decisions with the project's qualified engineering and conformity-assessment process.
Before release, place the chosen requirement, the proposed construction and the evidence in one review record. Separate measured values from supplier nominal data and from your own assumptions. If a value is unknown, identify who will obtain it and what decision depends on it. An empty field is more honest and more useful than an invented typical figure.
During an A/B comparison, change one relevant variable where possible. Preserve the original inputs and the reason for the change. If several things change together, describe the result as a comparison between complete configurations. Do not attribute the entire difference to one material or geometry feature without supporting evidence.
For a repeat order, confirm that the relevant drawing, material and process revisions still match the accepted configuration. Record alternatives explicitly. This small discipline helps purchasing avoid an apparently equivalent substitution that changes the engineering basis of the original decision.
Standards, source context and limits
Use the actual applicable document and edition for contractual requirements. Public technical resources help explain methods, but do not reproduce every condition in a licensed standard or qualify a particular RAYPCB construction. Retain exact grades and test boundaries when reading supplier data.
The numeric examples on this page are illustrative inputs unless specifically identified otherwise. Archive photographs show relevant physical context; they are not current equipment, material-grade or inspection evidence. Original drawings explain the models and are not production drawings. Ask for the evidence and acceptance scope needed for your project rather than inferring approval from an image or calculator result.
